I really can't see what it could be.
So, what I am reading is you removed the clutch pack but did not readjust the clutch again after you put it back together. Every time you remove the clutch you have to do a clutch adjustment before you do the cable adjustment. You also say there is also a burning smell, did you check the level of the oil in the clutch area when the bike was vertically level (which is the proper way) or did you check in when it was on the jiffy stand (which would fill it too low)?

After realizing my previous post might be construed as sarcastic, I'd like to assure you my intention is to offer what little I can, not to be a Smart ***.
How far into the clutch assembly did you venture?

I think he's talking about the ball and ramp when he says the 2 halves of the clutch separated. Just using the incorrect terminology, which makes diagnosis much difficult. I think the "nut and the other nut" are the locking nut and the nut on the adjusting screw?? I have no idea what is meant by the "clutch pack" is except maybe the entire ball/ramp assembly?

Did he even have to remove the primary cover to change the cable?

Ok, sorry my terminology isn't right. I have the manuals, so , in the pic posted below, it's parts 7/8 I removed to take them cable off, that assembly. I put it back on per the videos. Is it possible to have loosened part 6 too mucH?

That seems likely, since that's about the only thing that interacts with the clutch itself. Good luck, try to start over with setting the screw, and go from there. The screw moves outward when you pull the clutch lever, if that helps you orient yourself to what direction you need to adjust.

any chance one of the ball bearings fell out into the primary?

Ok, It wasn't anything to do with the adjustment I was doing. I took it to the dealer and they said there was a groove that was worn into the clutch plate. That eventually cuased two plates to bind. They can't say what caused it.
