a couple years ago i replaced the rotor and stator. yesterday after 107 mile ride the 1976 shovel died 2 blocks from home, battery kaput; A) the easy part to fix is rectifier/regulator plug kept working loose flopping around unhooked from the brass pins, but  B) the lower brass pin pushes in, the brass pin that sticks out from the case that's attached to the stator, like the retainer in the case may have come lose...did the plug retainer 29954-71 work loose? i'm not looking at it now and can't remember if i gotta remove inner primary after pulling clutch hub/comp sprocket after disconnect neg batt cable, pulling outer primary...?

I see a couple different styles of retainers offered to hold the plug in place to help have this not happen in the future.
If I owned an alternator engine I sure would have one
Thats a real poor design IMO
I've seen guys ruin parts again and again from that plug screwing up one way or the other.

Ya gotta pull the inner primary to pull the rotor to get at the stator wires and the plastic clip that holds the ignorant thing in place. I usually put some loc-tite ln the little screws. I haven't had one come loose in many years. The last one was a '79 FXEF that I had back in '87. I have another '79 now. Good wrenching...Ken

Since I've never had the opportunity to deal with many Alternators on the Harley engines can you help me with this question?
The 80 80 I'm rebuilding for a buddy installed the high out put system on his engine only to burn or melt the plug costing him much grief and expense, he went back with the basic lower or stock out put set up and was told since he "wasn't" running a lot of accessories to use the extra amps created by the high out put this was causing the plug to melt down. I don't really believe this was what was causing the problem but he hasn't had a problem since going back to the stock set up? and Yes the plug on his current set up is down inside the case. Thanks for letting me know the difference .
What would be the best method for cleaning the stator and rotor that is caked with old oil and grime?
would it be ok to put the rotor in a hot parts washer {soap and h20} and use electrical cleaner on the stator?

Rodney  All my customs have 32 amp systems All the batteries are for electric start Living in Wisconsin I have to run lights day time so if the charging system is in proper order such as voltage reg working as it should stator plug with a good tight connection all internal stator wires in good shape (no cracks on the insulation inside the primary or outside ) the32 amp system will be the way to go Both of my customs have had these systems for 7 years. When cleaning the rotor check the magnets for good bonding they are epoxy'd inside Keep the cleaning temp below 200 deg F On the stator I usually get all the oil off the wires leaving the stator unit then silicone both wires to the plug Let it dry 24 hrs then push the plug thru the case hole

I hard solder my voltpac leads to leads coming out of the oval hole in the case. That under engineered plug design and ALL the problems it causes have since gone away. My voltpacs now seem to last at least 3-5 times longer.
