I did this over ten years ago and I think I used the below die grinder with a cutting disc to get it close to my marked edges and cleaned it up right to the edge with a filing bit or a hand file. I do remember scribing a mark with a straight edge on the lower bottom edge of the belt guard, cutting it close to the edge and sanding it on a sheet of sand paper on a flat surface. I used cardboard from my kids cereal box to trace the pulley outer edge on to it. Cut the cardboard on the trace line and eyeball it on to the mounted belt guard, cut to fit and tape in place as a cutting guide. The center triangle you can just follow the edges, and mark or just eyeball the left front side.

That's a nice die grinder. I've got an older version of it. Added a speed controller, tho, cause it can be a hand full on some jobs.

That's an online photo I posted of the exact set up I have "Sears Craftsman Industrial Electric Die Grinder" I bought it back around 1984. I've used it numerous times on different projects (porting heads, notching a frame for my lowered truck, cutting out a rusted trunk floor, cutting off excess header flanges, chopping up my bikes air cleaner).

Good idea on varying the speed, I bought my first Dremel not to long ago and the variable speed feature is nice to have.

Nothing, absolutely nothing...too cold to work in the garage and to much snow to ride....haven’t even been to the bike shop in months...I hate winter....

Thank you! I'll save it for a rainy day project. I think the bag will cover most of it anyway.

Haven't touched the bike for months, but I snuck out to the garage last night and installed these brass rocker cover bolts. Will match up with a couple other things I'm doing.

After installing those the motor mount bolts look terrible, so I'll source some ARP replacements.
