Thanks for the great write up and pics.Does grinding away the material on the inner primary create any problems?Like weakening it or creating a possibility of an oil leak?
No & No....You only take off a small amount of the aluminum in two areas. No chance of an oil leak. Did mine last year and no issues except a primary that make hardly any noise now and smoother shifting (or so it feels).
I failed to mention.... all the stock comp parts looked in excellent shape (25,400 miles on them). No wear, nothing damaged or broken. It probably would have lasted the life of the bike??? I just hated all the slop I could feel at low RPM's.
Nice job, it took me forever to grind enough material. I was just using a grinding wheel I had for sharpening mower blade. Do you have a pic of what you used even though it's too late for me maybe help in future. Of coarse afterwards I found some more aggressive grinding wheels.
I don't think my 05 needs this fix but will save it in case I ever buy an affected model year. This should be an extended warranty issue, but of course I know how that goes.

No, sorry I don't have a pic. It's a metal cone shaped de-burring tool (kind of like a small metal pine cone). It made quick work of the grinding process. anything made to grind metal will work, the case is aluminum so it cuts like butter.
