my guess its the end plays are off, sportys have a way of grinding up the thrust washers then the shifting forks then the gears get the edges get beat up good all kinds of issues become the thing

if you post up pictures of the unit, if you decide to do it yourself- they the parts will tell the tail about what you need to replace

you need a dial indicator and check the end play on the counter shaft and the main shaft before you remove the unit it will give you a guide to re install - and a micrometer to check the thickness of the washers
Can you mix Andrews gears with the OEM ones? If I find bad 2nd gears can I replace only them or do I have to replace them all?

Thanks

Yes, you can mix. I have done that myself. But do not get ahead of yourself, you do not yet know what you need.

2nd gear countershaft

3rd gear countershaft

Main Shaft 2nd Gear Side 1

Main Shaft 2nd Gear Side 2

I hope these post OK. Attached are a couple of shots of 2nd and 3rd Countershaft gears and the countershaft shifting fork and Mainsgaft 2nd gear. I thought at first the fork was worn badly but it looks like it was machined that way, is that correct? Some sites show it that way and others show it without the relief cut.

Some pics of Main Shaft Shifter Fork

to me the forks come in off sets from standard .000 to plus and minus .020 in .005 increments I think that was not correct in the set up

unfortunately the factory service manual has a mistake in it about the end plays - it states set the end play after you set the shift forks to be centered -- well the business moves when you set the end play on the counter and mainshaft - just do the end plays before you set and fork distances

ask questions and post pictures of things you don't get who to do if any

Is this spacing incorrect for High Gear??

High Gear???

I'm trying to figure out the gear shift cam and if the correct shifter fork is being used. Could someone verify that the shift cam is in 4th in the picture. If it is, it looks to me like the gear spacing shown is incorrect, it's not centered. The fork is a +.020. I'm not sure which direction that makes the offset, would a standard fork bring it closer to center? Can I use a steel fork, the Bronze ones don't seem to be available.

Some things here may be helpful, especially the last one showing flow of force thru the trans and the position of the parts as it is shifted...
