I cant think a word to describe this ordeal. Who would've have thought...

Didn't doubt a word of the last post but spent 2 hours searching to make my self believe this could true. See if this jives with your usable o-rings - for the S&S manifold only are 16-0235, for stock maniflod S&S # 16-0236.

Been a long, frustrating and expensive journey but glad you got it sorted out! Thanks for the update, info.

G'day T150.
Yes mate their 16-0235S&S Cycle SKU: SS-16-0235 SS-16-0235 S&S MANIFOLD REPLACEMENT O-RING ($57AU including postage)
Will be checking the mail box hourly till they arrive. Hope to have the old girl ready for my clubs Berry Bike Show next weekend (I'm a life member and make the trophies). Fingers crossed.
Once she's going I'll tackle the miss-match of the head to manifold and manifold to carb.
Cheers

G'day Fellas. I'm back!
OK since last post I removed the exhaust and sealed it all up. Installed the manifold with S&S rubbers and new flanges. Cleaned out the carb AGAIN this time used Desal in the ultrasonic cleaner (the stuff we use at work to clean carbs). Set float height at recommended height, fuel height is still at the carb/bowl joint even when running. NO air leaks at head/manifold and manifold/carb joints.
STILL got the problem!!! From dead cold she will start on full "choke" and after about 20 seconds will take 1/2 "choke". Starts to sound rich so close the "choke" and will idle. After another 20 seconds she cuts out (doesn't sound like not getting fuel). She will start up again and idle but cuts out after 15-20 seconds. Will start again straight away and cut out again after 15 seconds. Each time she cuts out she will start straight away but the time till cut out gets shorter. I tried starting with a WOT, she started and revved up to about 4K then backfired and shot flames out the exhaust. Again she fired up and idled for 10-15 seconds.
I'm starting to think it might be electrickel so I disconnected the voes, no change, replaced the coil (new 2.5ohm duel fire) no change, bridged the main and ignition circuit beakers, no change. Checked all the connections at the ignition switch, all good. Could this problem be the ignition module?
At my whits end.
Cheers
ps: now I'm pretty sure it's electrickal. After starting 20 times I hooked up the battery charger and had lunch. Now I have no spark at all. Got 12.8v at both sides of the coil? Does that sound like the module has finally **** itself ?

***** this! 1 hour later she started, ran for 20 seconds, started again 10 seconds, now nothing. Think I'll be looking at a whole new ignition system, nose cone single fire programmable. I installed one in a mates EVO many years ago. I'll start a new thread.
Cheers

G'day Fellas.
They say things happen in 3's.
1: Bike fell over and crunched the right tank.
2: Wrong rubbers for manifold caused air leak.
3: Ignition module fried.
Cheers
