I know you ya'll checked this but do you have the right part for your year and model? I had to order mine and installed it last night in about 5 minuts w/o gaps. The HD parts guy ordered part # 69733-05 for my 08 SG

Visor Style Trim Ring Collection
These chrome-plated Visor Style Trim Rings recess the headlamp
into the housing, and add a traditional “eyebrow†design to
the headlamp shell. The trim ring stretches the profi le of the bike

RE: Headlamp visor trim ring install question?
Mine fit great. Lip on back of visor ring fits in behind the stock ring. have to loosen the stock ring, slip it behind, tighten the stock ring and then tighten the visor ring. I've had it off to pull the fairing, back on no problem. 07 SG.
