Lots of good info there. I believe there are three sets of 'cams' in the switch cavity and, as others have said, they all need to be lined up. Keep in mind that if you've been dinking with them one could be 180 out (backwards). You just have to take your time and get everything lined up. Screwdriver is not the ideal tool for this. Make something similar to what's used in the video.

The Craftsman 5/16x6" slotted screwdriver fits perfectly for tool. It's in most of there screwdriver sets. Get yea 6 screwdrivers for under $15 plus ignition tool or the one screwdriver for $6!
It sounds like the upper & lower are 180 degrees off! Look down in there real good. The upper & lower each have different sized 'lugs'. The small lugs in the top have to line up w/the small lugs in the bottom. Same w/the big lugs. It isn't a huge difference in size but once you notice it, you'll notice it!

Get this tool man you won't regret it very good quality built piece once you pull your switch you just drop it in and you can unlock,move your forks and start your motor and never have to worry about it being off when you put your switch back in. I know I know guys are telling ya to use a screw driver and yeah you can line it up with a screw driver but for 25.00 your crazy not to have this tool in your box but each to their own
FIXED!!! thanks all for your help! Ended up running to the local hardware store for some 1/4 copper pipe and made the tool but even with that it really did not work it still was stuck in off and on and would not turn in any other spot. I shot some wd40 down there put the switch back in and said F it and forced it to the accessory and boom it works wtf? Not sure wtf happened but works. This had been one wild ride with this bar swap and can't say ill ever do it again. Again thank you all and ride on!!
Update forks unlocked. Tumblers lined up. Put switch back in bottomed out in OFF. But back to square one I can only turn the bike on and off no accessory and no fork lock wtf!?! Ready to say F it and.ride. I don't use fork lock or accessory any way lol.
You got it fixed, so this isn't an issue now, but you might want to remember - some (all?) ignition switches will lift right off when not in the fork lock position by lifting that little button/tab on the bottom. Someone couldn't start the bike, but what are you going to do if you went out to the bike one night far from home, and the ignition switch wasn't there?

that's what i've been trying to tell ya! tHE DARN SWITCH IS ONLY HELD ON BY 2 SCREWS......TAKE IT OFF AND GET IT RIGHT, BUT YOU GOT IT NOW SO THERE YA GO! RIDE HAPPY!
