These videos do a good job of the step-by-step. It's important to adjust the "pull" or throttle cable first. The other one is just a helper. I noticed that he does a good job describing the throttle control toggle/cam down on the intake.

Try loosening the screw a little bit on the switch housing.
SLV thanks for the blow by blow directions. I have the service manual but sometimes its better to hear a simply version. I'm confident that I will get that last 5% of the spring back.

I had the exact same problem when I switched to mini apes on my Switchback.....took some really fine sandpaper and sanded the throttle side of the bars down, but mine are stainless not chrome. It worked great for me, but not so sure about sanding chrome.
Hey rooti i read this thread this morning and something was bothering me , it took all day but then it hit me: this happened to me a long x ago. When I looked at the little brass ferrule that holds the cble in the groove I found that the slider hole is just the slightes bit off center. So I reversed the ferrule and it fell into place. If you have to take it apart again have a look at that.

....or maybe you're talking about marine grease and not US Marine grease!!
Sorry, I didn't read your post correctly. The reason I said that because it happened to me every single time, thumb screw! Hope you find a solution by now.

After the tweeks and the final adjustments of the cables it is a lot better. I'll take it all back apart when the weather gets bad again. It's in the 70's this weekend so I ain't taking it apart now.
Well it's 77 degrees here so I took it for a ride and by the time I got back everything is perfect again. It took more then one thing to fix it and thanks to all the contributions here it is good to go. Here is what fixed it.
1. When I did the handlebars I failed to put graphite on the throttle tube.
2. I had the throttle pushed all the way to the end and reset it so it didn't rub on the end.
3. backed off the screws on the switch box slightly.
4. readjusted the cables.
5. lubed the cables.
6. Rode it and the graphite worked in more then it did in the garage.
