i had a thunderheader on my 99 softail for about 65,000 miles. the mounting bracket broke twice. i beefed it up the second time and it held. the pipe cracked where themount bolts to it. it also cracked at both headpipes where the flange holds it in the head. they sound good make good power but dont seem to hold up if you ride ling distance at speeds of 95 mph and up.
maybe that only happens to Bitterroot'ers? mine's broken a few times too.
As a matter of fact i'm on hear with the exact same problem with my 96 convertible. Torn rear rubber mount snapped two studs off. I too am looking for info regarding best and/or cheapest way to attack the problem, so don't feel lonley. If i find out any info that could be useful to you i will pass it along.
I would buy a new one and weld on more support. My bike is rubber mounted so it shakes quite a bit more and I've broke mine 3 times. There is just no support on them for dynas. They are going to break some time or another.
A friend of mine had his break. Thunderheader sent him a new one for free. I haven't broken mine yet but it's the new style with the extra support. You should call them and ask if you can buy or get for free a newly designed one.
