Jumping past a lot of wiring and a test fit of the fairing.. What is the suggested max volume I can use on Boom head unit, before the signal starts distorting into the amp. Just a check to see if I have the initial tune process correct - Set the max level on head unit, turn amp gain up till I hear distortion then back it down a hair?
Can I mount a BT line leveler on the side of the Arc amp or is heat a concern?

From that point, u r correct. Crank the gain up from zero till u hear the first sign of distortion. Of course the HPF setting will impact this distortion setting. U might try it in full pass first, then HPF to see what ur ears like. I typically run my rear stage in full pass as I like the full range back there but I like the fairing to be as loud and clear as possible knowing I'm not going to get good bass from a 6.5 speaker, so I will run the fairing in HPF with those crossed at 80+. Every 6.5 will be different but with the ones u have I think u will want HPF and crossed anywhere from 80 to 90ish.
The lower freqs u r cutting out are the ones potentially causing the distortion, thus eliminating some of them for 80mph riding is a good thing.

Also, and most importantly, be very careful when you adjust the gains by ear. Have the volume set like T said at 13 clicks from 0, and SLOWLY adjust gain up until you get slight distortion. As soon as you do back that sucker down until it clears up. Do not keep it in the distorted range for no longer than absolutely necessary to recognize that it's distorted. Those speakers set up really easy as they are nice and clear but like I said adjust the gain slowly up so your ears can adjust to the change in sound and differentiate the change in non distorted to distorted.
It's easy to do and you can always check, fine tune, by using a DMM and setting the amp output to the correct voltage.
