Broken front exhaust stud

Default Broken front exhaust stud

Switching out exhaust and the very front stud snapped. A little bit of meat left on it. No way to get vice grips on it. I tried welding a nut on it a couple different times and put damn near 100ft of force trying to back it out before the weld snapped. Stud hasn't moved at all.

Can't get in to drill it out as frame as in the way. I built the stud out about 3/4" with my welder. Enough for the exhaust flange to fit around it and the other stud correctly. I was gonna put everything back together and put a nut over the the stud i built up and put a weld on it to hold everything together but gonna do it to where I can rather easily cut it about with my dremmel. Im not confident about it holding long term tho.

I would like to fix it correctly but I dont have the means or knowledge to actually pull the motor or even the head. If I undo the motor mounts would I be able to move the motor over enough to where I could get in there straight with a drill and drill it out?

Your best bet is to buy the drilling jig tool from jims or pull the front head and take it to the machine shop. The right way would be the second way. No way around it

A couple of ideas. Try and right angle drill. Might need to cut the bit down to get it to fit. Other thing and it's hard to tell from the photo how much you actually have is try two nuts if you have enough stud to thread them on. Might need something like PB Blaster to soak into the stud for a bit before trying to break it free.

I'm familiar with the jig im just trying to see if I can undo motor mounts and move motor enough to get clearance to where I can actually get a drill in there

right angle drill doesn't fit unfortunately and there's maybe 1/10 of an inch of the stud sticking out

Cut a groove in it and try a screwdriver. A little heat would help it.

If you got it hot enough to weld onto it I'm surprised you couldn't easily turn it out. Many times I've TIG welded onto the end of a broken stud until I had enough to grab, then, while it's still hot, easily unscrewed it with vice grips.

Rather than risk further damage I would pull the head and take it to a machine shop. It's winter time anyway.

as Paul said apply heat around the aluminum, not too hot though, this a lot of times will brake it free.

If the welding heat didn't free it up, especially after multiple welding applications it isn't coming out except by drilling. Pull the head, machine shop or buy the jig. Good luck.
