Oil the oring before tightening. this prevents it from rolling into a ball and tearing up, as in your case. You cannot overtighten the oring. It fits into a counterbore and compresses in there to seal. The plug bottoms out to metal to metal to control this. You can however strip threads with overtightening. Once in a great while I even tear one, but it will always show problems with bulging out or with a piece hanging down. Always check visually before adding oil. Lot easier to replace if needed that way.

If you drain your oil into a clean receptacle why not re-use it? of course you can. HD doesn't even recomend changing that often as there is no ignition involved with the tranny. The o-ring is 99 cents.And the torque value is 14 to 21 ft lbs, but HD only barely tightens them like 2 ft lbs. Weird huh?I've noticed HD teks put high heat threadlock on there too! that's just to cover their ****.
I hear you guys on re-using the fluid or saving what I can by plugging the hole quickly. But, I've lost some fluid and will lose more and so I'll have to go buy a quart anyway. Not gonna save me anything really to re-use what's in there.
I think I'm all set if somebody can tell me what size that o-ring is...
+1 on replacing the O rings and I go one step further, I apply just a little bit of pipe thread sealant on the threads, about 2-3 threads from the magnetic tip. Got it from NAPA about about 7 years ago, that's how much you use.
I have no problem buying the o-rings from HD but there is no dealer in town to get them from. I hate to drive 2 hours round trip for a 99 cent o-ring or even a bag of them. Maybe I can call my indy and he can tell me what size they are so I can go to the hardware store and pick some up.
