I'd rather it not leak oil. How tough a project is it replacing that gasket? I know I need to remove the tank but is it a basic unbolt, replace gasket and bolt back together project?

Yeah pretty much but you have 4 gaskets there and you need to check the rocker boxes for warping or no matter how many gaskets you put in there it will still leak.

What would cause them to warp? Better to just get new parts of they are warped?

Not a difficult project. You will need to cut down an allen wrench for the rear cylinder. Or you can buy one of the fancy ratcheting tools. Forget about torque. Just get them all nice and 'feel' tight/even.

Yup. Most often it is the middle one that has warped. I have a long painful story about leaking rockerbox gaskets....

That would be my first choice. But if he finds one (or several) fasteners loose, he's probably got a warped cover. He'll need to remove the covers, I'd just do the top and middle to start. Check them for 'flatness' on a piece of glass. Or he could use his granite counter tops when the wife isn't home....

A combination of heat cycles and loose fasteners. If they are aftermarket covers, they could have been warped to begin with (same long painful story..). BTW: Get the Genuine HD covers for replacement. The aftermarket ones are hit and miss on being warped. I had a set of either Custom Chrome or Drag Specialties (can't recall), that drove me nutz before I figured out the middle one was warped from the get.
