OK guys, I've got an issue... Being in the auto service industry for 20yrs, I've got a pretty good idea around a wrench. But I don't really know where to start on this one.
My '94 WG is popping and hesitating at times. It idles smooth and when cold, runs good. But, as it heats up, any time I get the slightest load on the engine it will pop (spit back), almost like a drop of water being sucked through the carb. Sometimes it will give an audible pop out of the exhaust like a spark issue, then sometimes it sounds like its coming from the left side of the bike, like an intake gasket leak or carb issue..
The biggest issue for me is finding the damn problem when the bike apparently needs to be going down the road to duplicate it. It will not do it in neutral. Anyone run into something like this??? I'd hate to have to take it to someone with a dyno if I didnt need to.
Don't know whether you have a vacuum operated fuel switch. The diaphram can go bad, let fuel through but leak vacuum. Check the lines from the manifold to the VOES (and fuel switch if equipped) then do the WD-40 spray thing around the intake manifold. These Evos top ends "grow" several thousands when warmed up and may be just enough to cause a leak when warmed up on yours.
Could be electrical, but really sounds like a vacuum leak and they're somewhat
notorious for that.
No VOES on this one, it was the last year for the manual valve. I tried propane around the manifold at the heads and didnt get a reaction. I could try the WD-40 too, but I'm not sure it would make a diffrence, especially since it seems like it needs to be under a load. From the feel of it, I was convinced that it was either water in the fuel or an ignition switch connection. Its just a quick "shut down" type of feel, total loss of power accompanied by a bit of a pop... I then noticed the sound on the left and thought of intake gaskets. I had to do them on my Sportie years ago, but I forget the symptom. On a car, it would be an idle problem.
When the dealer put the pistons and cam in (13yrs ago) they jetted it. At one time, I believe I cut the spring and shimmed the needle too(I know I did it to my other bikes). It's just happend over night. So, I've kind of discounted trash in the carb, but anythings possible..
Have you guys had any issues with the circuit breakers or wiring causing stuff like this? Its the one area that I'm not warm and fuzzy about. They are a bit weathered and I suppose may need replacement..

If you ruled out a vacuum leak try replacing the spark plugs I chased a problem on something else one time and it was a bad plug,but it looked ok,if that doesn't do it then I would clean the carb.
It did this to me the last time I rode it and I added STP fuel treatment to it, thinking it was water. Seemed to run fine on my quicky around the block. So, I rode it yesterday and had a bit of a pucker factor on 80% of my 125mi commute... I may just take the carb off and check it out tonight, it makes the most sense to me. Anyone had a coil come and go? Theory would tell me it wouldnt, but...... I did think about the spark plug and wire thing too, and may go ahead and throw a set in it, but it didnt really feel like what I would call a miss. Never had a miss on a 2cyl though, so, I'm kind of assuming.. It hasnt left me stranded, I just have to play with the throttle and select the right gear to keep it going, but she's definitly sick...
The thing that frustrates me the most is that I work on modern cars. If I had this problem, I could do a self test, monitor sensors, and if needed, I could put a "flight recorder" on it to capture the problem when it occured going down the road.. None of that is available on my fancy Brigs and Stratton...

Considering there is NO VOES, then what type of ignition do you have? Been reading on here about a lot of "ghosts" with all these aftermarket setups.
Just did a coast to coast ride with a friend and her bike was doing a similar thing. The fuel tank was contaminated with a lot of junk from over the years. Cleaned all that out and it was fine.
Since it's under load, I'd suspect lack of fuel volume for whatever reason. Check the fuel screen in the tank and pull the carburetor bowl. Take out the jets and look for blockage.
Yes a coil can give intermittent problems. If you had an electric tach, you'd see it drop rpms and it'd jump around when it was acting up. (I mean the reading would be drastically different from actual rpms)
