Default stator issues

had a meltdown on the highway were the stator plug and the regulator plug meet. bought a new stator regulator rotor package and am having a problem trying to get the stator plug to fit through the hole in the block. is it just a really tight fit? or dose the rubber need to be trimmed down? i dont want to damage the plug and wires trying to force it through the whole? any suggestions will help. thanks

Silicon grease. Don't trim or else an oil leak will develop there.

Clean the hole out well then use silicone grease. It is a pain but patience and cool heads will prevail. Be very careful of the wires.

I had a melt down once also. Finally figured out the plug had worked it's way loose and was arcing from connector to connector. It was right after I had cleaned the engine case with a rag and had cleaned under the wires of that plug. I installed the wire bail that holds it down after that mi$take!!
I have just used oil resistant silicone sealer on the plug. It acts as a good lube and helps slow the oil seepage from the hole later.

The stator plug hold down bracket thats inside the primary will locate the plug through the case for you. Make sure you put a dap of silicone on the small bracket screws before putting them in place to keep oil from getting sucked into the crankcase.

Ive replaced the Stator on my 91 Ultra twice now.
Just a small point....I would suggest ordering up the small screw which, with a small bracket, holds the Stator cable/s to the crankcase just as it comes inside the casing. Reason for this suggestion.....if the screw has been tightened or slackened when fitting Stators over the years there is a chance that the head of the screw has been chewed. Nothing worse than stripping everything down and finding that the screw needs replaced.
Have a new screw at hand.!
Other problem that can arise....make sure that the same screw is tightened properly (not overtight) because if it gets loose after the inner & outer case are fixed back on, it can damage your Rotor and anything else inside the cases, big time. The screw head can also rub against the inner rim of the Rotor if not tightened down properly.
I know its just a small thing but Ive had the problem and it is worth fitting the new screw for peace of mind & just to be safe.
Good luck with wrenching. Bungo

Usually the inner plug will just go so far and stop, another way to tell is when the clamp/screw line up with the attach point without forcing the issue.

Harley made numerous plugs, so it is really just try and see. And some aftermarket plugs are different still. The only thing in common is the size and shape of the hole, and I may be wrong on this count.

Before you install it put the plug in the receptacle and mark it. Measure to the mark and push it through at least that far, plus a little more. That way there is no guess work.

Did you get her done yet?

I just replaced mine in my 95 fxstc. The stator plug retainer (little plastic dodad) inside the case fits in a recess area around the base of the stator plug.
