If it was my bike... I'd turn the fuel off to the carb. Then I'd start my bike up. If it stumbles and sputters, then smooths out, then revs high... then I'd know it was my floats. Just sayin'...
That may it..... I pulled the vac line off and blew some gas out of it. Gone thru everything else so.....

I would re-build the carb and petcock. Better yet get a mikuni carb and be done with the HD one. My Sportster carb was always giving me fits. Replaced it with a mikuni and zama...more power less headaches.
So the vacuum to the petcock opens the flow of fuel on start up, hence no need to shut it off in between rides. Is there any reason that I can't cap that line and go to a gravity flow petcock and just turn it off when not in use?

Ok, I readjusted the float level, put in a new/used petcock diaphragm that a buddy picked up, she fired right up and was running good. Let her warm up and was going to take out for a bit and wham.... right back to square one. Son of Bitch!!!
