2016 Gas Cap Issue
Just wanted to share this little tip with the folks who have suffered with the 2016 Gas Cap Binding issue. My wife and I both bought new Ultra Classics about 6 months ago. Super exciting buying your first Harley, you know? Well, around the second or third time we went to fill the tank, we noticed that the gas cap was difficult to remove and REALLY difficult to replace. It was so bad on my wife's bike that I could only get maybe 1/2 thread in before it would seize.
I talked to the local Harley parts department and they informed me that yes, there was a problem with the caps and that they were on a national back-order. I'm like, great. That doesn't help me right now.
Being the stubborn and impatient person I am, I went back home and took a close look at what exactly the problem was. After taking a few measurements, I came to the conclusion that the problem with the gas cap was the 3/8" lip molded into the bottom of the threads. This lip protrudes about 1/8" around the circumference of the threads and causes the binding of the cap on re-insertion.
A quick trip to the trusty bench grinder, a "little off the top" so to speak, and Voilŕ! The gas cap now works like a charm!

If you're struggling with a sticky gas cap and can't get one from the dealer, give this a shot. It works great.

Besides, what was wrong with a gas cap from a new motorcycle sitting on the floor? If they sell that particular motorcycle, they could always play musical gas caps.
