Im a Locksmith a.k.a Penetration Specialist and it sounds like the key should be able to be tweaked as long as its not cracked or the cuts damaged. Take it to a good Locksmith and he may do it for free, I know I would.
1 thing i would not to do with a hd key is try to make spinach dip with a loaf of soar dough bread with your hd key, it never works out like you would think it should..
Given the kind of of impact involved the odds are that its no longer completely round and that's why it doesn 'fit' properly anymore. A couple of minutes with a vise across the widest part should get it fitting properly again.
As a tool maker you already know not to use the bare vise teeth or its going to leave teeth marks in the brass key. But for the rest of the uneducated among us a couple of pieces of scrap aluminum sheet over them should keep the hard steel teeth from making things worse by digging into the key's brass barrel.
I rented a bike a couple years back and put the key in the ignition, loaded up my gear, and took off for a week long ride, Had left the car at the dealer because they were about 2 hours away. I got a couple miles away and saw a yellow flicker go by my face, I checked my vest pockets thinking that I had something in them that just flew out but wasn’t too worried at that point. Until we got about 30 min away and stopped for dinner and I noticed that the key was gone, I then realized what that yellow flicker was…oh ****!!
So I back tracked to see if I could find it in the road, at this point the dealer was closed. After about an hour of looking and no luck, I called my brother and he reminded me that I can’t get gas without the key…oh ****!!
By this time I knew it would be close to making it home, but we did…on fumes. The next day I called the dealer and told them the story and he said no problem they have an extra key…yeah it is a problem, I am out of gas and was suppose to leave in an hour to meet up with the rest of the group and the dealer is a four hour round trip. He then told me that any Harley barrel key will open the gas hatch, so I went down to the local HD and they gave me a key to use for the gas
On the trip I parked real close to my brothers bike so they would have to move his to get to mine, he had a very loud alarm. Trip went fine and when I got back to the dealer I ended up getting a free day…because the key they had gave me ended up not even being the right key for that bike.
They told me that you can only get these keys from HD, and they have to be ordered.
