Has anyone had this trouble before?
I installed baffles in my V&H Short Shots for my Iron XL883N with no problem; they basically slid right on in.
Baffles going into these Vance and Hines Big Shots act like they are too big and will not slide in at all. I tried twisting them in and really pushing hard but it was a no go.
One of mine was really tight. I sanded the inside of the pipe with some Emory cloth, to remove any carbon and lubed it with some assembly lube. I still had to use a wood block and rubber mallet to tap it in. If it would of been any tighter, I probably should anyway, I would of took a little metal off the baffle.
Did you try to put them in with the pipes warm, they might expand some?

On youtube I saw someone who wrapped the wadding with 22 gauge copper wire to compress it so it fits. Maybe give that a shot.
No need to use copper wire. Get some good nylon fishing line at Big 5 and wrap around the baffle insulation nice and tight. You don't have to literally cover every inch of the insulation, but enough so the insulation has compressed as close to the shaft as needed. Tie the fishing line in on itself with a few knots. Baffle should go in with a little effort now.
I had the same problem as you and that was my remedy. Also, make sure you line up the screw hole on the baffle with the one on the pipe BEFORE you start pushing the baffle in. It's a biotch to do so after the baffle is in. If it weren't, the baffle would be too loose anyway.
