I have a 2006 1200XL and I bought it off my dad who had dropped it on each side bending the clutch and brake lever and making it a real pain in the **** to ride. After owning it for a few weeks I ventured out and found a shop near by to buy some levers from but the dude didn't know exactly which levers would fit so we basically did a guess and check in front of the store. He found some that finally seemed to fit, so we put them on and I left. I was riding home later that day and my front brake locked up while on the freeway and I pulled over and loosened up the brake line and let some of the pressure out and then it started working just fine. I rode to work the next day with no issues but the ride home I had the same issue. The second time it happened the brake did not return to normal but instead stopped working all together. I now have zero brake pressure in the front.
I have bleed the brakes, changed the fluid, and rebuilt the master cylinder with no success. Could the lever really be causing these brake problems? It seems to fit, and the clutch lever is working just fine.
Did you get pressure after bleeding the brakes?
I think the levers for an '04 and up Sportster are their own animal. They don't share fitment with any other years or models and I don't see them come up in the classifieds.
its the lever, my buddy had the same issue with a set od ASV's that he bought for his CBR. He took em back and got new one's, has not had a problem since. CHANGE THAT BRAKE LEVER!
When I rebuilt the master cylinder I noticed that it wasn't moving the fluid at all so I went to take the lever off and noticed it pushed out a little. So the problem was with the lever being after market and it wasn't letting the plunger come out all of the way out and the pressure was building in the line and not letting the air out of the master cylinder. Shaved a little off the end that pushed the plunger in and it works just fine now. Damn after market parts.
