I'll say this....nothing should be this difficult! So far, I've only beat on the end cap side and I let PB Blaster soak on it overnight. Did you guys beat the muffler side as well? It's raining here, so plenty of time to beat the crap out of it!

I didn't and don't recommend you beat on them at the ends of the caps. just slap the crap out of them near the muffler with your rubber mallet. It does take some force to break them loose.
Well I got the end cap off, but the baffle came with it. Now I have to beat the end cap off the baffle. Anyone else had this issue? I'm glad I only had to do one side. On the bright side, I can clean the loose rust out of the left muffler. lol
when you put the baffle back in make sure to bend the outer edges of the ring that centers the baffle in the muffler outward a bit otherwise you'll wind up with a rattling baffle. If you bend the outer flanges outward on the ring, you'll likely need to tap it back in place with that mallet handle as it will be a tight fit.

Any tips for seperating the baffle from the end cap? When I reinstall, do I tap the end cap on the baffle or put the baffle in first and then end cap?
Be very careful using heat. Some lubes, cleaners, break free concoctions and such can release a very nasty poisonous gas that you do not want to breathe in your body.
Ask Steve "brew Dude" Garn about that one. Nasty things happened to him.
