Had the same problem with my SG. No matter what I tried, couldn't close the gap. Finally cut a thin strip of aluminum tape, just a little wider than the gap, and ran it down there. Looked a lot better; not perfect, but better.
Same problem with my 07 Ultra, and I did not see in the instructions to buy another "keeper" for the top of the original headlight ring (sorry, I dont read instructions until I f**k something up) so maybe that is the problem. Anyway, I have the gap too
all my trim rings fit perfectly. except the headlight. I took it back and was on the 3rd one. They all fit the same. has a gap in the bottom and has a gap on one side. The MOCO stamps this stuff out so fast with little, IMO quality control.
You did nothing wrong. Harley did something wrong. That's what you get when you have Chinese 12year olds making 50cents an hour stamping this stuff out
Did you also purchase the replacement keeper to swap out for the one on the top of the stock ring?
If you still have the packaging for the new visor it states on it the # for the part you want. I believe this was the answer to rectify all of our wailing about the poor fit of this visor ring. (me included) It isn't stated in the Big parts book in the text for this particular visor, but IS now on one of the packaging labels for the ring.

CN - On the package label bottom there is a date of 11/30/06. Neither the package label or Instruction sheet mentions the replacement keeper. I am hoping that is the ticket - if anyone has a part number I sure would appreciate it. Otherwise, I will see if the guys at the dealer can track it down.
Common problem--here's what I did and it completely closed the gap. Ref the headlight--don't over-tighten the adjustment/mounting screws. When you mount your headlight, throw a little loctite on the screws--but when you install the headlamp...don't tighten it down all the way. Install the trim-ring and at least in my case, you'll find the trim-ring will be able to snug-in behind the headlamp and as you tighten the trim-ring mounting screw,the gap will basically disappear. In my case, the only thing you see is the seem. AND if you do it right, the headlight will not fall out
I have a SG. This is going to be hard to explain without pictures but heres what I did.
I took the old trim ring all the way off and messed with it for an hour then just beat the crap out of it and threw it in the trash.
I drilled 5 holes around the headlight chassis and installed screws.
I adjusted the screws up and down to create the exact diameter the new trim ring needs to mount flush with no gap.
So I have no gap at all and it's very secure.
Only draw back, having no inner trim ring leaves a little gap between the headlamp and trim ring. But I don't care about that...
No I don't recommend this for everyone. But it was kinda fun.
