Went to fill my 2016 FLHTK up the first time and wow, I could hardly get the gas cap of and back on again. Took it to the dealer today and they took one off of a floor bike and replaced it. Both dealers her in Tucson are out of gas caps because of this. The new one works ok, but not perfect. I foresee some filing in the future.

I can almost guaranty you will. Just run some sandpaper or a file or a dremel or grind it on the ground for a bit, lol anything to get the bottom of the cap under the threads smaller.
Took a dremel to mine and it works perfect. Very happy.

Hi All, this issue is not a new one had the same issue back in the end of 2013. Cap was getting progressively hard to thread in and out. Brought it back to the dealer and the problem was fixed by replacing the cap and has not returned since that time. Even back then they were having this issue.
I suspect the is issue is the cap being molded from plastic is having some slow distortion due to post molding warpage. The part can go through an inspection and approval process after being made only to distort some time later.
Save yourself the continued aggravation and bring it back and demand a replacement.
Mine started getting this way at about 850 miles. Went to fill up on the way to Daytona yesterday and had a heck of a time getting it off and on. Really a PITA. Should we have to deal with a silly issue like this on a new expensive bike?!!

This one is especially long-lived, though. My '94 Dyna Convertible is exactly the same, as is my '15 Limited.
I have a 2014 Street Glide Special with 5,000 miles on it. I bought it last October and probably since around December I noticed that the gas cap was hard to screw in and out when getting gas.
Well, it's gotten much worse now and it's to the point where I have to really muscle it to get it off and when I try to screw it back on, it starts clicking well before it is seated.
It seems like the plastic threads on the gas cap have expanded somehow, making it fit too tightly with the gas tank threads.
Anyone else experiencing this problem?

Had this happen with my wife's 2015 softail. Factory misaligned the filler neck and welded it crooked causing this issue. Dealer looked at it, ordered a new tank and replaced it. No questions asked.
