I just replaced my horn and the new one wouldn't work properly. Sounded muffled, but was OK when wired direct. Couldn't find anything wrong anywhere.
I installed a relay and that sorted it. There must be a loss of power somewhere in the bike's wiring, but there is enough left over to operate the relay. Fine now, so that is my suggestion.
I fitted the relay under the tank close to the horn, so the original wire to the horn wire fits straight on, ran a new earth/ground wire from the relay to the same point as the horn, new wire from relay to horn, new wire with a fuse in it from battery to relay.
Mine does the same thing. I can't find the problem. Works great 90% of the time, but every now and then it sounds like I stepped on a cat instead of sounding like a horn.

Alright... I bought a 130db auto horn from Autozone last night and installed it.
It's fine.... works great... no problems at all
I don't get it... I'm suspecting that the OE horn couldn't operate on the current that was left over after everything else was up ...design flaw, maybe?

That's what I found as well. It has to have some flex or it will not sound right. When I moved mine under the battery box I used a bracket that allowed a little wiggle and it sounds the same as stock.
