Hi
The 5mm was just to big,so bought another set of Allen Keys with a 4.5mm in the set, the 4.5mm was just to small so thought i would try the 5mm out of the new set of Allen Keys that i just bought,by magic the 5mm Allen Key fited.
Strange one 5mm Allen Key fitting and the other 5mm Allen Key didnt.
Well job done, now for the new wheels to be fitted.
Cant thank everyone enough for their help.
Good to hear!! Just remember to tq your axle bolts back to spec with your service manual. Over torquing can seize the bearings and that isn't a good thing when going down the road.

I have often found that a ball end Allen will fit perfect when a flat end Allen seems to be a fraction to big.
All my Allens are ball end now and i havent had a fit issue since.
Do yourself a favor and replace those two fasteners. They are made of some pretty soft metal and are known to not be replaceable more than a few times. You can get better quality fasteners at any hardware store but they will be a 6mm Allen size, same threads though.
I replaced mine with stainless 5 mm.
It was recomended with the mix of aluminum and it's abilty to mar over and tear the thread and I applied a small amount of never seeze as the bolt is long.
I have been keeping an eye on the torque and it hasn't changed in a year.

I had the same problem with the same bolts. I think it's not the allen wrench size deviation, it's the fact that your wrench is slightly worn. If you cut off an 1/8 inch of the allen wrench it will fit the allen head perfectly. Those HD bolts don't allow for any wear of the allen wrench. That's why the new 5mm from your new set fit. This was my experience with the issue.
