Front fork rattle?
Got a 2004 dyna that seems to have a definite clunk while going across a big bump and is very noticeable when you grab the front break hard and the front end dives forward! Harley shop tech says its normal, but something sounding like its very loose are about to fall apart is not normal! Checked the sterling stem bearings and bearings are good. Also checked bearings in front axle with bearings also being in great shape. Sound is coming higher up in the forks and can be felt in the handle bars when it happens. Still feels like something is either loose or has a lot of slack in it!

You said you checked your stem bearings, but did you check the fall away to see if the were adjusted properly...that's usually the cause of what your describing.
It's also about time to change out your fork oil anyways. Check your preload and drop some ricor intimidators in it while you have it apart

All of you here are the Greatest! I had a problem, went here to ask for advice, got the best advice. And fixed my problem!! The steering nut was loose and the old thin washer was the problem! Installed the new washer, steering nut, torqued it down, went for a ride, and bike is like a new bike! Ride is perfect and no complaints! Part cost $1.70! Cheaper than having the stealer fix it!
