Managed to start the bike yesterday but its been pouring with rain and am outside so don't want to explore the wiring at the moment.
I did test the horn at idle and by revving her up the horn did work, at around 2-2.5k revs. So....I am pretty sure its a wiring issue. I will follow it back and see if i can find it. Thanks.

Curiously, and I don't want to change topic here, but I also have an issue with the oil sending unit pressure sensor which give me a flickering light - and this wire goes to the back under the seat in the same wiring case as the horn (I've installed a new oil sensor and it still flickers, no tappet/engine noises, engine running lovely, oil viscosity ok)....so I'm thinking I have a wiring issue back there which is affecting both elements.

Thanks again gents I'll take it from here as it may be a while before I can confirm anything.

Check your grounds...I think that was mentioned earlier in this thread.

Along with checking the grounds are making good contact with the frame, check that the wires that are crimped into the terminals are not frayed at the connection point of the terminal. We found that in an issue we've been chasing for a while. Looked good on the top but the wires under the top wires were broken.

I'm guessing soon the battery won't start the bike...because the charging system only works at higher RPM...
Only thing that is affected by RPM...
Just what RPM do you have the Idle Set anyway... If too low that light may be doing it's job!!!

A volt meter on the battery while "testing" will clear alot of "smoke"

Does the headlight brighten up with the rpm raised along with the horn doing better?

I'll have a look at the headlight effect at higher revs....still using standard bulb!
I have her idling at 1,000rpm and she is on a trickle charge all the time, starts first time pretty much every time.
I actually have to find where the "grounds" are on the bike as they tend to be hidden away in places that are hard to see/reach and I've only actually found the main ground that comes off the battery on the left hand of the frame where my thigh would be. The 2 wires that come off the horn and oil pressure sensor disappear under the starter and then back up under the seat somewhere but haven't found the end yet - it is still raining. I think that where they come out, beside the starter and head forward, is where they seem to have been squished...as Rizzo says "Looked good on the top but the wires under the top wires were broken".

Racepres...are you saying this may be the problem....my battery may not be at full strength but works enough as its on a trickle charger - basically this is masking the health of the battery? I'll check the battery and the draw when starting etc. Thanks !!
