If you still have the original cam why not try the original gear on your new cam??

I've been up since 4am John and I think I may be a
bit confused, all I have at my disposal is my new HQ cam , new cam cover and old stock cam , if your referring to an additional pinion gear I don't have one. I'm confident the cam and gear are matched ok because the old cam cover had new bushings put in it and was reamed with my case and I had no whine so I'm pretty sure it's the cover and the reaming done to it. The only other thing I could think of if the end play on the cam was too tight but I think I set it to 30 thou end play and max is 50. I had written it down in my manual and I'm at work but will double check.

I think what Mia is talking about is pressing off the gear on your new cam and replacing it with the gear of your old cam.

Yes, however if it didn't make noise before you changed it, it should work now. That being said you can ream/hone the bushing without your specific case. The proof in this is S&S and others sell bolt in covers. The gear on most aftermarket cams are "mid-sized" so they may be a little tight on some and loose on others.
The answer would be to measure the cam and get the right sized pinion gear. If the bushing was machined a little froward or back of thew centerline it would cause the gears to mesh at a slight angle and that would give you a noise. You could try cleaning the gears and put a little white lead on them. Rotate them, then you could check the contact pattern just like when you do a rear end. Hope this helps.

John I beleive you are quite correct when you said "If the bushing was machined a little froward or back of thew centerline it would cause the gears to mesh at a slight angle and that would give you a noise."
Even when we tried the cam in the cam cover we could see an off color wear it was tighter in one area compared to another on the bushing but we thought it would just wear the surface down even like a normally worn cam bushing would do. Honest opinion John , will the bushing wear down naturally or will this cause damage?

When I put my EV-27 cam in no one told me about changing the gears. It whined for a while but it eventually stopped which is what the mechanics in the area told me.
They told me it would stop in 5k miles. I don't know when it stopped but one day I noticed that it was no longer there. That was 20k miles ago.

Hope this helps.

Definately does help, have you since opened up the cam cover again to check things over?

I'm in the middle of uploading a couple short vids one is when bike is cold and the other after running 15 minutes and perhaps it will describe the sound better.
