I would be careful of places like "patchesforless" and such, I bought some for my business, I thought the price was right, when I got them they were CRAP. A lot of these cheap patches are made in China. Of 250 patches I ordered only 100 were saleable. They had a all sales final clause so I was stuck with them. Just throwing caution to the wind. I would ask them where the patches are made and if you can get any samples before you place the order.
On the idea of a "HD Forums" patch - I'd be happy to buy one and wear it...sounds like an awesome idea.
If any of our members are in the military and happen to be stationed in Okinawa - there is a little embroidery shop just outside of Camp Hansen - this little Okinawan guy has about a thousand designs and he embroiders antything you want - jackets, vests, patches etc. His artwork is simply unbelievable and his prices are very reasonable. I don't remember the name of the place but it should be easy to find. I had a couple of really cool patches made for 5 bucks each and I had the back of a jacket down with a huge oriental tiger and lettering (probably 14 inches by 10 inches) and it cost 80 bucks. Just a little memory I have from my time over in Oki - if I could go back I'd definitely pay him a visit.
