Putting my front caliper back on this afternoon, it went in to a certain point, then stopped. I tried to back the bolt back out, but it wouldn't budge. I already broke on hex bit trying to turn it out. Not wanting to keep going through bits, I came to conclusion that the bolt got cross-threaded somehow, although, don't know how as it went in fairly easily. Well, I got the bolt head off the caliper with a cut off wheel with my dremel. Now I'm stuck with the bolt in the caliper, which is removed from the bike for now. I'm thinking that the caliper is toast, but if anyone has any suggestions on how to get that bolt out, and maybe possible to re-tap the hole for slightly bigger size, I'm open for suggestions. You can see the cut off bolt in the attached pic, on the rightside.
As we say in the aviation maintenance world, I'm at a work-stoppage for now. All else with my mini-ape install was going really well up to this point. Was getting ready to put the diamondback brake lines on, clutch, throttle, adjustments, etc. fork boots, all else good to go, but stuck for now. Any advice would be great. Thanks in advance.
You could use your dremmel tool to cut a slot in the bolt and find the biggest screw driver you have and then use a cresent wrench to give you some mechanical advantage to make it easier to get out.
I was thinking of that, but only hesitating because the breaker bar I used with the hex bit had a lot of torque applied, and just snapped that hex bit clean in half. So, I'm thinking that the slot idea would probably result in a broken screwdriver, I'll just use my craftsman if I go with it, but want to explore all options before I go down that road. Even if I get the bolt out, I think the thread are probably toast inside the caliper, which why I'm wondering if they can be re-threaded. I'm obviously trying to avoid the $150 caliper. We'll see. I agree - nothing to lose, but nothing for the vice grips to grab onto, even before I cut the head off the bolt, it was a round head with internal hex. Keep the ideas coming, though. Not gonna try tonight, so any and all ideas are welcome. By the way, for those of you with '08 dynas, need to take those molex's apart, a paper clip works great.

I would just crank it out or use the dremmel and make a slot or a sides to fit something strong enough to hold up to the task. I got 2 that are broke off under the tank console their smaller. alot of harleys bolts are white metal and wont mess up the treads of most components.
I'll go to work on it tomorrow, maybe save the caliper. Thanks for the advice.
