I am working on getting my early 84 xlx on the road and I'm having an issue. I sold the POS Daniel Boone forwards on the thing and I'm trying to fab up some forwards using 96-03 forward control pegs. I bought an 03 xl rear master cylinder, because I wanted the brake plunger to stay in the master as not to fabricate some sort of stop on the brake pedal. The problem is the brake line itself.
Keep in mind, I am decent with a wrench, but I just have NO exerience with brakes..
My stock master just used a hard brake line to a 3/8 fitting into the master. The 03 uses a banjo bolt. Is there a sequence of adapters that I can use to connect a banjo fitting to my 1/4 hard line? I've seen the banjo fittings on ebay that have screw on ends, but I also read something about how NPT and the Banjo may not be compatible. I can't just swap to a newer brake line, because the caliper won't accept it..
any ideas?
sorry if this comes off as noobish... it's my first ironhead..
I ran into this same problem a few years ago when i installed a newer rear master cylinder on my 1980 - for the same reason as you, i wanted the brake rod to stay in the master cylinder.
I got a used rear brake line from my indie mechanic, one that had the correct banjo fitting on the master cylinder end. We then modified the other end of the brake line to fit the 1980 rear brake light switch. I do not recall how we did the mod. The mechanic did that part. I think he just slipped the fitting over the line then use a fluting tool on the line.
Actually Mick, I'm kinda using your idea. I read about your later-model forwards and the process you used to mount them. Because 84 and 85 have the exhaust that pretty much covers the whole left and right engine mount bolts, I'm actually just using a 3/4 ID black steel pipe mounted to the front of the frame. I'm making some brackets that bolt on the outside of the engine mount bolts. The controls slide in, tighten with a bolt and viola'... It won't be pretty, but they will be functional. I hardly thought the master cylinder would be my issue..
