Twizted was referencing the small hole to the right of the bendix gear shaft in the photo, ignore the painted arrows.
yes, I am using a bendix viewer and watching while I am turning it over.

Yeah those are for a little demo I did for the owner to show him how badly the clutch shell wobbled when I turned the hub by hand, aftermarket part and a hair too tall key, wobbled like a drunk fat girl.

And AHDshovel does the starter reduction housing or the back of the primary boss have the same little alignment pins? The only possible way anything can be as low as you think is the cover or starter is missing those and is shifting. That's it, period, no other options outside things being totally and very obviously trashed from a major wreck or something .

See the 1/8" hole on the right just above the 1/4" one? should be a short pin in one of the 2 primarys, sometimes sticks in the outer. That's your alignment/ locating pin.

sorry I was paying attention to the painted arrows but on the right side of the bendix, yes my cover has the pin.

But again, make sure that alignment pin is there as the screws alone won't locate it properly.

I think I just realized the issue when using my partial cover to view the bendix my partial cover doesn’t have a pin

next time i have my outer primary off ill look for that pin. ive never noticed it as ive had it off many times over the yrs. im sure its not there and ive never had a starter problem

I think I have ran into another issue that I can seem to find the answer to via other forum feeds or YouTube, but when I go to start the bike the bendix spins free and I can get the bike the fire up if I manually get the start solenoid to suck the plunger in but if I don’t touch it it won’t suck it in. Thank you

Don't get caught up in the " it worked before I did "XYZ". **** breaks at any time. You never mentioned starter relay.. It's the large relay usually fastened under the battery tray. The activation wire has a long way to go from the switch on the bars and back, many places for a small wire to get broken, could be bad contacts on handle bar switch etc or connection at the relay.
Temp touch 12 volts directly from the battery to the start relay with a jumper, does the starter crank? Many owners add a Bosch type relay before the big "Ford" type relay to avoid excessive voltage drop that occurs in a long 12VDC control wiring circuit that uses a small gauge wire. Some guys add the bosch type relay rated for 30 amp and get rid of the big Ford type relay, I've had luck just adding the bosch relay.

yes I have put a new relay in and it didn’t change anything, the starter cranks and turns the bendix. The problem is the starter solenoid doesn’t suck the plunger in so the bendix doesn’t make contact with the ring gear. If I use a pry bar to push the fork that holds the bendix in to make it contact the ring gear it will fire the bike up.
