Had a litle time last night to work on this. The drive gear only turns in one direction and locks in the other. I watched through the derby coveras my buddy hit the start button. The drive gear is turning and jumping toward the ring gear, but is not getting "teeth-to-teeth" on the ring gear. We will be back in the shop Tuesday and look more closely. We're thinking the shift lever may need to be clearanced, adjusted or replaced, as you guys suggested.

Sorry for the long delay in finishing this thread, but here is the outcome.
SOBB (Sorry Old Biker Bastard), the guy who is rebuiding the bike, studied the shop manuals and realized there was a spacer missing between the drive arm and starter shaft. He made one and the f**king starter works like a dream now, every time! Don't know why it would work most of the timewithout it on the old clutch set-up, but who cares. Thank you all for your help and guidance. Really helped us eliminate a lot of trial ands error work.

Hate that kinda crap. I noticeds in your "Aftermarket Parts that don't fit" thread that you tried the BDL setup. I hope I have better luck. The only changes we had to make so far are to repalce 2 12 point bolts with 2 buttonhead bolts tobolt the inner primary to the tranny. Everything looks OK otherwise. We'll know more when we actually get to run it.

Hi mangler and welcome to the hdforums!
if you are referring to the starter drive gear which engages into the starter ring gear making the whirling noise I would suspect the starter drive is going bad. tell us more about your bike, how many if any after market parts in primary? good battery charge, cables ect. can you take off the inspection cover to take a look while trying to start the bike?
does the bike start at all in the present condition?
