Replacing fuel lines
Was time to update fuel lines, check valve, filter and regulator housing. In the tank 16 years is long enough. Is it possible to install the module assembly so that the pickup is not at the bottom of the tank?
Rode after install, she ran well. This morning, she sputtered and died on me, there was prolly just short of a gallon. Acted like empty. Put a gallon roughly, she starts. Head to station, fill up was 3.3 g. So it seems that empty is now at about 1.5 . I didn't have any issues putting the assembly back in, wasn't forced and all top plate screws went in as expected. WTF?

You didn't say model or year, but using my advanced math skills and reading your question closely, I assume you are talking about a 2006 EFI softail....?
Based on all you've done, I would first look at the fuel tank crossover hose...
Could you have pinched it?
Could some debris have plugged it?
Maybe it's too old and collapsed internally.
If that's new and/or in good shape.. I'd say time to check your work...

Can you get a mirror in to check the float? May be hung on those two wires.
I personally never use the gage or heaven forbidden, the light.
I just reset the trip ever fill up. I know the magic number when to stop. It's easier for me to see it then gage and I can only see the light at night.

Just in case you have not done this and I recommend this only as a suggestion....
Add a Signature Line in your USER set up for your bike year, model, and all the letters that Harley recognizes it with. Others will see it at the bottom which enables them to know your exact model if you ever ask a question. All Harleys are not the same and year and all the model letters make a big difference.
Also, add an Avatar of your favorite shot in the USER setup for the small picture others will see in the top left corner of your post.
It's also very helpful to read the 'HDF Site Rules' listed at the top of the new member area.
