A friend of mine bought the 4 1/2" headlamp from Harley for his 08 Nightrain. One of the terminals within the housing has melted and shut down twice in a few months. Bad ground, or what?
Sounds like he may have a bad ground. Also may want to replace the wires with a little heavier gauge wire.

Ususally the connection that gets 'cooked' is the problem becasue its either loose or corroded. Either condition generates heat, and left long enough it can and often does melt things.
Best bet is to get hold of some Tarrn-X silver/brass cleaner to clean off the corrosion. Use some pliers to make sure the terminal fits tightly. Then liberally coat the terminals with dielectric grease to prevent it from corroding again.
