Hello, I have looked around a bit here and can't fiind an answer to my problem. I have a 2007 night train and the front brake lever seems to be extremly loose, as to the point where my brake light is flickering while riding at road speeds. I have taken the bike to 2 dealerships and neither one has really fixed the problem. It worked fine for about 100 miles after each trip to the dealer. They tell me they replaced some sort of spring, but it never helps. If anyone else has had this problem I would love to here about it. Thanks in advance.
Try backing up to a wall so you can see the reflection when the break light comes on, then wiggle the lever up and down and slightly in and out to see if it is in your lever or not. Could be in your break system or a wire.
I would also guess the master cylinder, I would assume they tried tightening the bolt that secures the lever. I have worked on bikes with loose levers (hand and foot) and it usually turns out to be a master cylinder rebuild. Rebuilding the master cylinder is really easy, but you will have to deal with the DOT 4 fluid (paint eater). It isn't a problem for me, because I just suck the fluid right out with a brake bleeder that runs on compressed air.
My 07 Train does the same thing. It is loose to the point of the brake light coming on but if I work the lever back and forth rapidly the looseness goes away and the handle is tight again. I tried spraying the heck out of the backside where the plunger comes out of the brake cylinder with silicone spray and it worked well for a short time but then same thing again.
There is a spaces that holds the plunger switch forward so it makes contact with the lever. If the spacer moves or comes out of place it does not force the plunger against the lever, and will allow the brake light to come on. Similar to what happens when you break the tit off of the plunger switch changing levers. Just open up the switch housing, look for a small spacer made of brass shaped like a "v" about the size of your thumbnail. Make sure it is seated so the switch is not able to back away from the plunger. Good luck
