A close friend of mine has a 160 on the rear of his 05 and has for at least 20K miles without issue. Granted that when the wheel was put on the shop ensured a correct offset with the hub on their wheel. So I guess it could be the offset on the hub that is causing it.

An 05 has 1/4" primary offset "out of the box" compared to a 98...or 1/4" more room for a 160...lot of difference
Yup a 05 comes with a 150 already so you can just slap a 160 on... Now I only know about twinkies and not much about EVO's But I thought the trans and motor is 2 pieces unlike the twincam's that are bolted together.
If that's true... would the trans have somehow become misaligned causing all these belts to bust?

A misaligned trans would cause at least an oil leak or probably a broken inner primary. Most likely cause is the rear sprocket was spaced out so the belt would miss the tire. If you move the rear sprocket, you have to move the trans sprocket an equal amount to keep things lined up. 1/4" trans/primary offset is probably the easiest fix to keep the new wheel/tire combo...Vulcan sells a kit: http://vulcanworks.net/store_4/produ...&cat=90&page=1

Anyway, it seems everyone agrees on misalignment. I will check again on that before disassembly.

Sucks you bought that high dollar HD kit,and your bike is breaking belts. I have a 250 kit lying in my living room..probably start installing it next weekend. I will post pics of how I line everything up.
Hey Balletta, my son had a breakage problem also after he installed custom rims.did everything others told you to do and it still happened. set up dial indicator on rear pully, guess what, it had .025" runout in the assembly. pulled everything apart found half of it in the hub the other half in the pulley mounting surface.trued both surfaces and the problem stopped. hope this helps cause them suckers aint cheap.
