i'm planning on wrapping the stock headers on my crossbones with 2" wrap.... will i need 50' or will 25' do the trick? also, has anyone wrapped their pipes without taking them off the bike?

Some have done them on the bike, 100 times easier and a better job if done off the bike IMO.

i wrapped a set of V&H staggards on a sporty. I bought two 25' rolls and had plenty left over, could probably do it with one 50' roll. I removed them, cleaned them up and sprayed them with high heat duplicor black paint and let that dry. the wrap will hold moisture so thats why I painted the pipes first. hopefully it wont rust out as fast. then I wrapped them, hindsight being 20/20, make sure it overlaps on the downhill side. this will help shed the water.

Yes, wrap from the rear to the front. This will also keep the wind from catching the exposed edge and causing it to fray.

I wrapped mine on the bike, but only because they were Hooker Fourbidden and I wanted to wrap each pipe individually. Doing them off the bike with no bench or vise would have sucked.
