Default Stock Muffler Mod

My 16 Iron was too quiet when I got it. Can't run to slip ons at the moment so after some research and advice on here plus experience on metric bikes I set about getting more sound from the stockers. As posted on another thread I drilled a 1/2" hole in the baffle plate:

It was better but too quiet so yesterday I drilled the cats with a 1/2" bit:

Refitted on to bike and took for a spin today. Louder and power delivery good. Still want more volume so today bought some drills and hole saw bits to go further. I think I might drill out the cat and test again. I understand it is better not to do the backplate hole too wide so might go to 3/4" or 7/8" to save some back pressure. Knowing where to stop is the tricky bit. So far so good!

If you want to go louder, just stick a long extension or whatever you have in there and hit it with a hammer to break up the cat material. Basically hollow it out and run straight pipe.

Yes that's about it! I'll use the paddle drill bit - it's a bit less dramatic. Still got to have some back pressure though. Leaving a bit of baffle plate should do this otherwise I'll use a DIY lollipop (torque cone).

Just use a cutting wheel and cut all the way around the muffler about 2.5" or 3" from the end of the pipe and the entire baffle and cat will pull right out. Then install some TTI's and your good to go. Sweet sound and performance for 30 bucks and a couple hours of your time. Just watch out for the fiberglass baffle wrap. That crap gets everywhere!

Looking in from the rear of the slip-on at the baffle plug.

Looking in from the front of the slip-on at the cat.

Slip-on's taped and marked to cut.

Cats and baffles removed.

Gutted muffler.

TTI's installed.

Thanks for those great pics Bowhunter! That mod is probably the ultimate. To begin with I want to keep the baffle profile and packing, just open up the end apertures a bit more. I had full on SE and V&H through pipes on my last 2 Hogs. I loved them but my neighbours weren't too keen. Looking for a bit more grunt than I've got. But thanks for taking the time to post up. That Roadster of yours looks ace!

Thanks for posting, Bowhunter!

The Thunder Torque Inserts™ are the best exhaust mod when comparing results per dollar spent(29.95).

They give you gain a nice increase in low and mid range torque while deepening the tone of your exhaust a bit, giving it a throatier growl.

Check out this video:

Here's a LINK to the TTI's where you can see Dyno charts and more videos and info.

Or, if like me, you try to avoid spending cash unnecessarily you could look round your workshop and find bits to make a lollipop with virtually the same effect, like I did on a gutted metric custom pipe:

No disrespect intended but I get a kick out of fabricating cost saving solutions. I'm not planning to gut my sportster stock pipes like I did the metrics above but if I did, that's what I would do. With me I guess it's proper job aftermarket exhaust or complete diy....perhaps it's a British thing!

Drilled each cat out with a bigger hole today. Sound is getting louder. Might enlarge baffle hole next.

Drilled out baffle plate with 32mm hole saw. Made lollipop from repair washer and bracket
Bike now has slip on growl with decent back pressure. Total cost under Ł10! Is adjustable by cutting off more washer or renewing washer if too much. Did both pipes. Sprayed with black paint. This is not a full debaffle but retains stock internal dimensions and packing. Sound clip video to follow.
