Last year on the first run of the season the bike started off running great. The further I went and the warmer it got the worse it ran. It started with a small misfire and then progressed to the point I had to run it full choke and feather then clutch and throttle to make it home. And then he said..
only way it would fire up is back at full choke as soon as I turned it off it died,
Yes if he had to pull the chock all the way out to make it run he is way lean. Pulling the chock out makes it way rich. Sounds like too much air from the manifold seals.

Try taking the air filter completely off the bike and leave it off (just for a test) start it up and run it down the road and see if it runs better if not back to normal. report back with findings.
It is lean when warm! You have a intake/vacuum leak or carb is lacking fuel supply! Spray intakes with carb cleaner when warm at idle, if engine goes to higher idle then you found vacuum leak! Hope this helps!
My carb rebuild kit came with intake seals so will try the spray trick and probably replace them no matter what just to rule it out or hopefully fix it.
sound like it's to lean, when you put new float needle did you adjust the float? and when you put back carb did you set the idle? the idle may be to low and the float might not let enough fuel to your carb .if it run with choke on but not with it off your not getting enough fuel.
