I don't have a manual for your 2005.

many of the rubbermount models have a woven steel groundstrap bolted to the inner primary case and to the frame- up underneath

if that strap is gone...the clutch cable sometimes becomes the new ground and it may smoke.

wtf get home fires right up,turn off pull seat check voltage 12.9,check starter bolts tight loosen and retighten,check all connections clean and tight, fire up charging 13.9, rev to 2000 charging 14.3, mabe it just wanted to take the day off , but still puzzled,

If it does it again look at the headlights and if they go out or dim it is a bad connection somewhere. If you hear the click as you said it is likely the solenoid not making good connection from the positive connection on the solenoid to the starter positive connection inside the solenoid. The lights won't go out from this. The solenoid is very similar to the way the older Chevy's were and they were very bad about this.

How many miles on starter? Are you a hold the starter in till it starts or a teaser type who hits it and lets off 2 or three times? I am a one hit starter..at 45K, mine is still fine and about 3/4 of that is a lot of starts in the city local. I have see when amp fall off which will drop the voltage will lower the power of the solenoid magnet and the starter will either kick out or the motor will kick back with a bang when it throws the gear out or bangs the compensator (not sure witch bangs).

I had a 97 do this, started acting like yours, grounded thru the clutch , is clutch working properly ?, mine welded the clutch cable, making it hard to operate, was ground

I hold the button till it starts , not two or three trys


clutch seems free and working properly


mabe just a glitch

MKGUITAR you 06 manual is the same for the 05 except for the radio

Perfectly normal for worn solenoid plunger contacts.

You will likely not have it happen for a while. But gradually, it will get more and more frequent.

You can dress the contacts, but replacing them tends to work better.

can the soleniod be pulled without pulling the starter as the 05 model needs the primary removed. I take it you are talking about the contacts in the soleniod

Yes I'm talking about the contacts in the solenoid. Looks like a Nipondenso starter to me, so you should be able to do the job right there in the bike.

And, after looking around, I see Harley sells a kit for this. Probably cheaper as a generic Toyota starter kit. But, at least with a Harley kit you'd know the parts would fit.
