Baffle Rattle
Pull the baffle out (I can usually do this now without even pulling the muffler off).
At the (engine) end of the baffle is a small "slit" on each side.
Tap a large screwdriver or small chisel into the slot to spread the end of the baffle just a slight bit (if you spread it to far you can just hammer it back down).
The idea is to widen that end of the baffle just slightly.
Eyeball things to get it as close to "round" as possible.
It may take a few taps to get it back flush so it will slip in.
Then just slide the baffle back in (you may have to re-secure any wrapping/matting on the baffle).
Pay attention and line the baffle up with the retaining screw hole (becuase going back on it will be much tigher than when you slipped the baffle out and it may not allow you to rotate it).
If at any point you need to beat on the baffle to insert it (or knock it out of the muffler) use a piece of wood/rubber mallet/rubber hammer.
The first time I tried to fix this issue, I tried making little shims. If you want to try to shim it, be sure to use some thin steel and bend it over the lip of the baffle (engine side) then just tap the baffle back in. But use steel...aluimnum will simply melt away.
Either way, it's a pretty simple fix.
