I just ran into the same nightmare last week when I changed my handlebars. Took me about 1.5 hrs just to get the four radio screws back in. Horrible design IMO.
Cut off allen/hex wrench for the inner radio bolts. Still a PIA but a little easier. As far as the two handlebar bolts that are right under the radio slot of the inner fairing, I really screwed mine up trying to tighten them down, so the next time I have the fairing off, I'm going to remove the radio, try like hell to get those two bolts out and replace them with regular bolts where I can use a box end wrench to remove/tighten them.
I just received my new, and first Harley, 2011 Ultra Classic Limited yesterday. I paid the dealership to install the fairing mount and NIM for the Zumo 665. Only now to find out that to have the XM work I still need to take the fairing apart to install the XM antenna (mount to top of radio). Am I correct? I can't believe they wouldn't have run the antenna, just leaving it in the box. Well, if this is true I guess it will just give me an opportunity to run the aux cable behind the fairing for a cleaner look.
I remember it being a huge pain in the ****, but I managed to get them back in.
BTW, if you send your radio to Iron Cross Audio, they will put an AUX in port on the back.
I've got a buddy that runs a CB shop and is a real pro when it comes to electronics, guarantees his work, will do it a lot cheaper than the "other guys", will do it right and not cut any corners, is starving to death and needs the work...............if you're interested. (it is a pretty simple procedure)
(p.s. what do the other guys charge for this mod? There is also a thread on one of the other forums that shows you how to do it yourself.)
If I touch anything in the faring including the faring I clean all the female threads out before I try to screw anything back together it appears it threads easier .......just a thought......

So I was off today and decided to pull the fairing off, put in the XM antenna and run the aux cable through the fairing. The XM antenna came with a double-stick tape disc, but the tape wouldn't stick to the bottom of the antenna well enough for my comfort so I zip tied it to the CB module so it wouldn't vibrate off the tape. I have attach pics just incase anyone else was thinking of doing the same.
I got a new 2011 Ultra Classic this week. Last night I embarked on the install of my new Garmin Zumo 665. Everything went pretty smooth...I tapped off the cigarette lighter for power and put the XM antenna on top of the radio. I wanted to have a really clean installation so I decided to use a very thin cable with a right-angle end to connect to the AUX port on the front of the radio. The plan was to route the cable beside the radio bezel, leaving very little wire exposed. To accomplish this, I had to get the radio free and move it back enough to have clearance to route the cable through to the front. There are 4 screws that hold the radio in place. I removed them, moved the radio back and routed the cable. Then, the fun began. It was relatively easy to get the 2 screws closest to the rear of the radio back in. However, the front 2 screws proved to be impossible. I worked for over 2 hours, trying every trick I could come up with to get them back in. Unfortunately, I was not successful. I'm hoping that the 2 installed screws will be sufficient to hold the radio securely but I'd really like to get it back in correctly. Is there some trick to removing and re-installing the radio? At this point, I've pretty much given up. I do have to take the bike back to the dealer sometime next week to get the Rinehart true duals and airbox installed and get it dyno-tuned. I suspect that I could get the folks there to finish the installation but that would be pretty embaressing. Any suggestions?
BTW...the GPS/XM install looks and works great. It really adds a lot of capability (GPS, XM radio, MP3 player and bluetooth cell phone control).

Did you recheck the power for the cigarette light, sometimes the prung is not all that tight and it might of disconnected from the back inside the fairing?
Something's got to be incorrect with your Zumo. Mine and everyone else's I've ever heard of has the "hockey puck" XM radio with a magnetic bottom. It sits securely on the top of the main radio box, held down by the magnetic bottom. I don't understand how yours has double-stick tape.
Pretty sure the double stick tape was for the dash mount for the in-car suction cup mount. I tried to use it because the antenna puck was not magnetic. I couldn't get it to stick to anything metal. Tried the CB housing, radio housing, the hood of my car, and even a filing cabinet. Either way, the puck isn't going anywhere with the zip ties and its reception is just fine, confirmed by the test ride following the install under the fairing. Did some looking on the Garmin website, it appears the GXM 40 puck has a magnetic mount that screws onto the puck that should have been in my box; however, there wasn't one. Looks like the dealership left it out of the box when it installed the NIM but didn't install the GXM antenna. I'll have to get with them. Thanks for the reply.

That is correct information about the magnetic mount. It attaches to the bottom of the "puck" with a couple of little screws. It sounds like you've got a really conscientious dealer there.
