I just set up a SD800.4 EVOX 4 ohm last night.
The max clean signal using a 1k 0 db test tone , 4ohm dummy load, 13.4volts dc input and a oscope was 24 acv on the output.

As others have mentioned you need to verify the settings on the DSP in use. To high of an output voltage from the DSP will cause a clip at low headunit volume

Figured it out. stock head unit had the factory 2020 RG Limited flash in it.

Flashed it to Rockford with techno tool and it cleaned everything right up. Was able to go slightly above half gain and no more clipping.

Interesting point was from the head unit the SD EVO 800.4 2 ohm was on front channel powering the 4 red baskets no clipping no issues. The 800.4 EVOX 4 ohm was was on the rear channel, standard 4 channel wiring, 2 horns on 1&2 and the DA Coax subs (6x9) on 3-4. Now it sounds great. Pushing about 132 watts to the DA's. I think 200 would really wake them up, but I am done for now.

Do you happen to remember closely where you gains were at, at that voltage or maybe a pic. Curious on the x over also. Seems after 80 it’s a crap shoot.

The gain position will very on any and all systems when setting them up because there is no 1 input voltage that is the same.

I have found when setting up a system before any speakers are even hooked up that there is always a voltage difference from channel to channel. Granted it may only be .5 volts but I have seen them as high as 2.5 volts different between channels on the output of an amp.
(Typical with electronics.)

I would HIGHLY RECOMMEND getting your meter out and setting the gains as per the sticky on the first page as there are to many variables from system to system.

As was stated in your other post it varies as Babyboy said. Gain pots on SD are touchy to begin with. Use your meter and be satisfied with that no if not get it to a tuner with a RTA and some knowledge of a dsp
