Sorry I dont have any information to give on the subject but I will be following this thread, my bike does this occasionally when I try to downshift at times it just decides that is does not want to but will downshift again once I shift up anther gear and roll the bike forward a bit
Part #42 is what you align, there is an adjustment just above the sprocket, read the manual to get it correct but basically with one of the shifter dowels in the 12 o'clock position the fork part must have an equal distance either side of that dowel.
They removed the adjustment from 02 up non counter balanced motors. Nothing to adjust. It is simply a pin. Number 44 in the pic.. Circle covers the number.

Understood. Thanks for the heads up. Didn't even know. Guess I'll check the manual to see if I'm missing anything. Don't even know what to check now that the trans cover is off.

Now that I've tightened the shifter arm, I'm planning to put the primary back together and roll the bike back and forth to see if that solved the shifting problem...wish me luck!
I used to be in a hurry to put the trans back together and see if the bike shifts properly BUT I noticed the shifter pawl spring feels weak and should be replaced. Take a look!
Too replace the shift arm you need to remove the shift drum, shift forks, transmission trap door and the guts to the tranny. You'll need an inner primary bearing race puller.
That looks pretty normal for a stock pawl. Get the rear wheel in the air and spin it while you are shifting through the gears. If it shifts all the way up and back down I would say it's good.

Thanks for the tip! How can I tell it's shifting all the way up and down? By counting the times the shifter pawl clicks?

You should be able to count the gears for shifting but you need someone to put some drag on the mainshaft while spinning the rear tire, and shift slower. In other words pull up or push down gently on the lever until you are sure the lever has moved full travel.
