2003 FXD - Complete Rebuild
I got mine from this place some years ago, this might be the one for your model: https://candscustom.com/collections/...-arm-raw-0-3-4
Here's the link for their HD models: https://candscustom.com/collections/...rmType_Hoglite
There was also a British built one, I'll try to find the name of it and post it if I find it

Thanks for taking the time to umpire hs baseball. Important stuff for the young.
I did manage to get some things done:
The old stator had exploded inside the primary, and I need to do some weld repairs. The inner primary was pretty easy, the outer primary casting was not great and very porous and every time i added filler it just sucked up the material. Finally got them repaired.
Frame is cleaned up and modified for what I am doing and is currently at powder coater along with the Inner and Outer Primary, should be picking up later this week I hope.
The bottom end was shipped to Darkhorse, and in currently back en route to me. It took a weird path from WI, to MI, to PA, back to same depot in MI, and is currently on truck between here and there. Crossing fingers is shows up this week.
Heads and Jugs are at Zippers. They should be wrapping up soon, hoping to have those back in the next 2 weeks or so.
Took the transmission apart, and noticed some chipped gears, so good thing I had already decided to swap in a Baker OD6.
The oil pan had a pretty bad JB Weld repair. It looked like one whole corner got knocked off, and there was a crack in the ribbed bottom face. Got it cleaned up and rewelded the pan. That cast aluminum was worse the the outer primary. the final weld job is not that pretty, but it is functional. Tested it to 30psi or air pressure, and no leaks, so I feel good about it. Plan on venting the case anyways, so should never see that kind of pressure. I probably would have just replaced it, but couldn't find a stock new one. The only replacement I found was a billet one for $800. I am already an embarrassing amount into this bike, and haven't even solved what i want to do with the front end yet. Though about buying a used one off eBay, but didn't want to throw good money at something that may have the same issues mine had.
Painted the trans case and oil pan to with the Harley Silver Bead Blast Paint to match the rest of the motor. Not a fan of the polished aluminum. Will be powder coating the covers shortly to match the accent color. Got the new Main Gear and Needle roller bearing pressed in, just waiting on an oil pan gasket (had every other gasket for the bike but forgot about this one) to arrive Wednesday and I will be putting the transmission back together.
Went through the parts manual, and inventoried all the power train and frame components hardware and ordered all ARP hardware for it. Also got a majority of all the parts ordered and/or cleaned up and deemed serviceable. Only thing I am lacking is the Rear Shocks, Seat, Tires, and front end, which I am still on fence about. I would like to go with a wider front tire, 130'ish and dual brakes, but that would mean going to a wide glide tree and not re-using the 13 spoke dyna rims.
After doing so measurements and looking at the swingarm, I did not think it was salvageable. It was slightly tweaked, which I could have fixed, and the area where the adjusters go was all stretched out, which could have been fixed also, but the two together didn't give me much faith and not going through all this to have a wobbly back end. Wanted to go with the Trac Dynamics, as from what I read form those who actually got one, they were amazing for the price you paid, but the warning about takings forever, if ever to ship and actually getting one in hand scared me away. Ordered a Speed Dealer Customs one, way more than I wanted to spend, but they have a good rep, and I was able to customize it the way i wanted from them.
Will be posting more now as I actually have free time again, and once I get the frame back I can really start the rebuild.
Transmission out of bike before disassembly.
Pretty sure this bike had never been cleaned.
There was a crack through the 2nd and 3rd ribs. Ground them down, repaired the crack and rebuild the ribs as best I could. The front left corner had a hole also.
Inside the pan. Yes that weld looks a little rough, but the porous casting just kept sucking up the filler. Holds pressure, so it will work.
Not quite politically correct, but learned that every Harley has a Mainshaft bearing that is foreign and calls you a ***. Sadly *** stands for "Fischer's Automatische Gusstahlkugelfabrik" which is the creator and type designation of this type of bearing.
Had to repair a few spots on the Inner and Outer primary covers.

All painted and ready to go, waiting on the oil pan gasket.
$580 in ARP hardware, this is just for the Engine, Trans and Primary.
Obligatory Easter Pics of the doggo's.
They changed to a new 4-3/8 flywheel. Competition connection rods, TIMKEN conversion, repaired a small crack in the primary side, weld the crank pin and balance and blueprint the whole assembly.
Gonna have to mask it up now and give it a fresh paint job to match the transmission. Looking forward to starting to rebuild this thing.

Just finished up a Zippers 107 kit, went with the smaller 576 cam. Runs really sweet, is happy at 2k in 3rd keeping quiet in the small towns.
Dan and the crew at Zips are good people.
