I just got my 1000 mile service done, they used 20-50 synthetic in the primary case. About a hour after i left there, at a red light I heard a faint intermittent knocking noise coming from the primary case. I revved it up to make sure it didnt increase with the rpm's and it didnt. I pulled over and put the kick stand out and listened to it. It knocked heavy for 3-4 seconds then stopped and so on. I took it to harley to look at it a couple of days later. At this point when first cranked it ran fine, then after 2-3 minutes the knocked started again only constant this time. They took the primary case off and checked everything from the comp. nut back (so they tell me) and tell me that everything is good to go, and filled it back up with a new primary oil. I havnt heard it run myself but they say the knock is gone. Since they didn't do anything what could it have been?
Hopefully they didn't forget to fill it with oil during the service. If they did, they'll never admit to it. My primary will start to develop a slight rattle every so often. Sound is more noticeable on the side stand as opposed to upright. I read on another forum about some issues with the primary chain tensioner. It is supposed to adjust itself, but sometimes it doesn't. Fix is to romp it in 1st gear, let off the throttle and jam the rear brake. Don't use your front brake, and don't pull in the clutch until the motor begins to stall. I've had to do this on 2 occasions, and it works. Hopefully the dealer was able to get it sorted out and you won't have any more noise.
Try using gear oil instead of motor oil. 75W-90 is about the same viscosity as 15w-50, but with a different additive package.
That said, is it possible the noise is coming from somewhere else? If it doesn't change with RPM then it's probably not anything in your transfer case other than possibly the clutch. Maybe the transmission?

They had the correct oil level as I had them romove the derby cover in front of me. I picked the bike up from the harley shop yesterday and the knock is still there but alot less noticeible. Turns out the tech test drove my bike through road construction and got tar all over my bike! I told them about it and they cleaned some of it off. I called the service mgr and he was more or less like "hey it happens, what do you want me to do" I told him I brought him my bike a certain way, i want it back exactly the same. He was being a punk.

Hahahaha hey the knock is still there so it kinda what they did. Just kinding, their customer service sucks make him bad publicity to Harley directly, that's about all you can do.
