Progressive Fork Spring Installation Problem

Default Progressive Fork Spring Installation Problem

2004 FXDLi -

Right side - stock spring came out easy; new Progressive spring went in easy.

Left side - had to jerk on the stock spring quite a bit to get it out, new Progressive spring only goes in half way. Beat on with rubber mallet but could never get it in.

Put the stock springs back in. Left side was acting like it was hanging on something but it did go in.

At least I now have clean 10 wt oil in the forks and they seem to be smoother.

Any ideas on how to get the left side Progressive spring in?

You gotta shine a light in there and see what its hanging up on mate. Could be a washer or spacer or some other thing that's in the wrong place.

Been thinking about it overnight. The damper rod must be off center / leaning. Think I'll open it back up, compress the fork and take a peek. Maybe with a long screw driver or pry bar I can center the rod?

UPDATE 2 - after looking at figure in service manual, it looks like spring sits on top of the damper tube; so would could it be hanging up on?

Interesting problem, I bet you are going to have to completely dissemble the problem fork tube to fix this problem. There are some good videos on You Tube to help - doesn't look too hard, I have not done it though - just like you, I have pulled the caps off etc for Intiminators vs your springs. Good luck, I am curious to find out what's going on.

Just a thought - any chance your fork tube has been damaged, like not completely round somewhere? That could cause some binding on the springs possibly.

I would bet that your tube is out of round somewhere - does not take much to mess things up, that is why all the pros out there warn us about how we clamp/hold our fork tubes when we pull them out for mods.

Did you hear a scraping noise in the front end before you started work! the offending fork tube would make noise when cycled up and down were it out of round most likely...my 2 cents!
