My old boss had a stock 1996 evo Fatboy and thing went around the clock and then some with nothing more than regular maintenance. So I'd say a rebuild is probably not needed unless you're doing a big bore or something. Then go for it!

40,000km????? You have at least 200,000 good more kilometers left in that engine. Then you might need a set of pistons and a rebore, some valves and guides maybe, a few hundred dollars worth of parts and as much again for machine shop services. The bottom end probably won't need touching for another 200,000km after that.
40,000km is just broke in on an Evo. Put your performance cam in and ride on. Perfect.

H-D used to offer a factory rebuild service for Evos but seem to have dropped that in recent times. They still do twincams. S&S may still provide a rebuild service, but obviously either H-D or S&S involves shipping an engine in both directions, which I reckon rules them out anyway. Here in the UK we have similar problems to you down under! That's why I bought an S&S engine. They have a solid reputation and also a factory authorised service centre over here.

Having owned Harleys as a Jonny Foreigner for over 40 years I suggest you have to get used to spending! There is no cheap way to do major work on a Harley - either you grin and bear it, or trim your ambitions to the minimum you really really want. At 40k km I very much doubt if your engine needs bottom end work. Having said that, when I had my original Evo stroked, my indy used the same conrod bearings, but honed them and installed larger rollers, as they had gone slightly out of round. Yours may have also done that, however they will still survive for a great many more km yet.

It seems we can set aside replacing your engine, so what would you like of it in the way of improved performance? We are here to help!

I'd save the time and money with with the top end freshen up. Just upgrade the cam and enjoy it. Good luck.

Hell thats only 24,000 miles.... Just broke in.... As noted, just do the cam and maybe an S&S carb and good pipes..... I wouldn't touch the heads unless you plan on porting and upping the comp a little.....

Engine has to be diagnosed and bad parts replaced. Your old engine possibly need $100 part replacement. Most car engines I repair need $100-200 parts. Do you want to pay for engine more money than value of your bike?
I knew some guy who was sending Harleys to Australia.

thanks mate, much appreciated. Worst case scenario I think I can get S&S replacement cylinder and install them with a new cam all for not much money.

There are higher CR aftermarket pistons available and a decent Harley dealer or indy should be able to hone your current cylinders to match them. Should be cheaper than buying new cylinders. Add a suitable cam and a fresh set of gaskets and you will have a worthwhile boost in performance.

Be aware that boosting performance can get addictive! With my Evo I've gone from a new stock bike through stage 1 mods, stroked and tuned the engine, then installed a 107" S&S - now a 124" sounds quite attractive.....
